A diagnostic reference for production glass frosting. Each entry gives the symptom, the causes in order of likelihood, and what to check first — because the expensive mistake is fixing the third-most-likely cause before you have ruled out the first.

Banding — stripes across the panel
Lighter and darker stripes, often running with the direction of travel.
Check in this order:
- Air supply. This is the cause the overwhelming majority of the time. The machine consumes air continuously; if the compressor and receiver cannot sustain 0.6–0.8 MPa, pressure sags mid-cycle. The gauge may read fine at the start.
- Receiver tank size. Adequate compressor output with too small a tank still produces sag under demand spikes.
- Line size and length. Long or undersized runs from compressor to machine cause pressure drop.
- Nozzle wear. Worn nozzles reduce velocity at the same supply pressure.
- Travel speed inconsistency. Mechanical, and much rarer than the above.
If you have changed abrasive, changed film, and changed settings and the banding persists — stop changing things and measure your air pressure at the machine while it is blasting, not at rest.
Abrasive under the mask
Frost appearing in areas the stencil was supposed to protect. Ranges from soft fuzzy edges to whole areas ruined.
- Bubble or lifted edge during lamination. The most common cause by a wide margin. This is an application problem, not a blasting problem — see applying film without bubbles.
- Contamination on the glass. Film cannot adhere over dust, oil or residue.
- Edges not pressed down after weeding. Every weeded shape needs its edges re-pressed.
- Pressure too high for the film. Try reducing pressure before reaching for thicker film.
- Film past its useful life. Adhesive degrades with heat and time — 8 months optimum, 12 maximum, stored at 18–25 °C.
Weak or uneven frost
The panel is frosted, but lighter or less uniform than the approved sample.
- Abrasive spent. Recycled media rounds off over cycles and cuts more slowly. If cycle times have been creeping up, this is your answer.
- Air supply — see banding above.
- Nozzle wear.
- Travel speed too fast. Adjust this before adjusting pressure.
- Grit finer than intended — check what actually went into the machine, particularly after a media change.
- Moisture in the air line. Damp abrasive flows unevenly. Common in humid climates and often mistaken for a machine fault.
The correct fix order is: replace tired abrasive → verify air → check nozzles → slow travel speed → and only then raise pressure.
Poor edge definition
Pattern edges look ragged, fuzzy, or not as crisp as the artwork.
- Grit too coarse for the detail. Fine detail needs finer media — see the grit chart.
- Film too thick for the pattern. Heavier film cuts less crisply on fine work.
- Plotter blade worn or set wrong. Check blade condition and depth; depth should cut the film without scoring through the liner.
- Mask edges not pressed down.
- Pressure too high.
Mask failure — tearing or lifting

If mask failure is your recurring problem, resist the instinct to jump to the thickest available film. Thicker film costs you at the weeding table on every panel. Check pressure and grit first — you may be asking too much of the mask rather than using one that is too weak.
Gradual drift over weeks or months
Nothing is obviously wrong; results are just not what they were.
- Nozzle wear. The orifice enlarges slowly. Nobody notices a bad day.
- Abrasive degradation if media is topped up rather than periodically replaced.
- Compressor filters and dryers degrading quietly.
- Operator compensation. The most insidious one — operators quietly raise pressure to maintain output, which accelerates nozzle and mask wear and hides the underlying problem.
The defence is writing settings down as a specification. If pressure has been creeping up over months to achieve the same result, that is the diagnosis.
Panel-to-panel inconsistency
- Settings not standardised. Different operators, different results.
- Air supply — inconsistency between the first panel of the day and the tenth is a classic air symptom.
- Abrasive not mixed uniformly after a top-up.
- Glass from different batches — composition varies between suppliers and affects how it takes frost.
- Ambient humidity changing through the day.
Breakage
- Pre-existing edge damage. Inspect before processing, not after.
- Thermal stress from cold glass entering a warm shop or vice versa.
- Handling — most breakage happens moving glass, not blasting it.
- Thin glass in the wrong machine. Very thin or flexible panels are better supported flat — see vertical vs horizontal.
- Glass outside the machine’s range. Common range is 3–28 mm; minimum workable size around 200 x 500 mm.
The general rule
When something goes wrong, change one variable at a time and re-test. Shops that change grit, pressure and film simultaneously fix the problem occasionally and learn nothing either way.
And check air first. It is invisible, it is the most common cause, and it is the one people check last.
